Default Update OS 507 Error - 7 hours into this and still no further - HELP

Hi All,
New to BB and have a problem here.
I have an 8220 Flip and it started producing JVM errors but reboot cleared them and all worked a couple of hours BUT this morning after rebooting I get the 507 error.

I have heavily researched this and tried everything - here is my problem:

I have updated DTM and downloaded the correct OS - all is well in the manager.
I have deleted every occurance of vendor.xml on the pc.
I run Loader.exe directly, battery out then as soon as the display changes to USB: UNKNOWN - I click on Next - it finds the device, finds the new OS and proceeds to install...
It gets through the first 3 processes and then gets to Installing Modules - the fuel guage gets about 3mm up, the Blackberry switches off and the Loader software reports it cannot connect to the device, if I wait about 2 mins the BB boots back up - if I hit retry in the dialog the same thing happens.

I have read post after post and just cant get to the bottom of this - if I could stop it rebooting then I think the OS would go back on?

I am on Vista 32bit - All USB's have poer save off.

I have tried this with 2 cables and on 2 laptops now - all the same result.

Can anyone point me in the right direction?? I am self employed and not having the phone is a disaster.
